You might want to convert that subD to Nurbs and use a isocurve spacing that does the trick.

Or maybe use some secret Grasshopper approach.

It’s not perfect at the moment but I think this might work in the long run:

I had to reduce render mesh alot from what I changed it to, in order to upload

I guess technically those profiles will have to change dimensions too throughout the sweep action.

Basically, make the surface as you want it, OffsetSrf it (solid) Contour at desired intervals, Extrude the resulting curves:

I guess overlapping things to create enough of a buffer threshold is one way of doing it as intended?

Perhaps, Grasshopper can make a better version that ‘meets’ each piece edge to edge throughout?
