but on my side radius 2 and 2.5 work correctly. The issue occurs with radius 3.
interesing…it fails with all 3 values here.
You use the regular round fillet. The bug occurs when using the “Setback” option that replaces the each ball corner with a 6-sided patch consisting 6 surfaces.
Yes, I noticed the same thing. When I set Setback = No, the fillets are created correctly and the operation completes successfully. The issue seems to occur only when the Setback option is enabled.

Hello,
in this case FilletEdge doesn’t work, but if I use explode and join it works.

Please prioritizes fixing the decades long fundamental issues with Rhino fillets before tackling this.
Something odd is happening here because it works as expected with some angles and not with others.

Using Rhino is like playing a Russian roulette. You win most of the time, but on rare occasions something unexpected happens…
In @Teo example shared above we could argue if it is good practise to have the same fillet on all edges… Filleting the sharp internal edge with a radius slightly larger results in a four sided corner patch which for my liking looks much better
Thanks @Teo I’ve filed this as https://mcneel.myjetbrains.com/youtrack/issue/RH-96969 . I can get the 5mm radius to work with distance from edge and set back on but it looks like should be able to get it right with rolling ball and no set back.
Can it be that you are far away from the origin?
Try moving it to the center; if that does not work, scale it up or down by an order of magnitude.
