The attached polysrf shows no errors. If I make it in to a block, it creates surface errors.

which version of rhino are you running ?
run _systeminfo and post the results.
your file has an absolute tolerance of 0.0009765625 ??
i changed it to 0.001 and could create a block without any error.

did you try to change _documentProperties → Units → Absolute Tolerance → 0.001 ?

You can create a block fine, even if you don’t change the tolerance. However, if you explode the block and extract bad surfaces you get two problems:
Changing the tolerance before making the block does not prevent this.
However. @miano, if you first delete these two surfaces:
and the equivalent pair on the other side and sweep new single surfaces, join and create a new block, then the bad surface problem does not reoccur on exploding the block.

Extract and sweep is what I had done to get around this. I was sharing an oddity for product improvement.
Dear @miano,
Could I ask you then to put that in the first line of future posts? That way people like me and @Tom_P who don’t work for McNeel and are therefore not in a position to improve the product can avoid wasting our time and turn our attention to something which we can help with.
