Not sure why this is happening but one polyline (of expected 38) is not created with the region union component. How do I fix this?

Yes but your definition requires Pufferfish and if someone is trying to help you but doesn’t use Pufferfish or Lunchbox, it’s a waste of time to download the definition.
If the issue is not related to Pufferfish or Lunchbox, you can upload a definition which does not use any plugins and the topic tags can be removed.
@martinsiegrist I’ve removed Pufferfish. Not sure how to replace the Lunchbox one.

You can plug the output of the Lunchbox components into a Brep or Curve component and internalize the data.

scaling your model by 1000 seems to solve the issue:
you might be using very tiny geometries, probably with a Rhino tolerance which is not low enough

for what is worth, even scaling just by 10 gives the expected results:
