In the attached model all wires are 1.25 mm in diameter.
I could easily Boolean union all the grey wires together. When I tried to add the two red wires the union would fail. When I “tricked” Rhino by making the two red wires 1.26 mm, the union was successful.
Why is this happening?

i think you’re seeing a problem in rhino which the developers are aware of…
for instance, if i try to union the piece on the left with a copy of itself (as shown on the right), it will fail.
currently, in this type of circumstance, i’d have to manually create the intersections/cuts then join.
